ok, now we are getting some where... the Junction Box (fuse box) is more than likely bad. The wiring harness is probably spliced as well.

I would start off by getting a new Junction Box

and wiring harness

Be careful when ordering your Wiring harness, 1986-89 CA model harnesses are different than 1986-2006 Non CA models and 1990-2006 CA models use the same harness as the non CA harness.

It looks as though all the junction boxes are the same for all years.

originalbat The ignition switch from Tractor Supply is working fine, all connections are tight.
1. Checked voltage after let bike sit one hour - 12.4v
2. Turned over but didn't start after 4 or 5 attempts voltage was 12.0
3. A few more attempts but she seemed to drag. Will attempt again in a few min.

I saw an aftermarket Ign. Switch (w/ 2 keys) on Ebay yesterday....$52.00.
It looked close to Maka's facial design.
just sayin'

slimvulcanrider also next time you run her.. let her get warm enough that the cooling fan kicks on a a couple of times.

your numbers look ok.. not great, but ok, and should give you enough of a bump to start her every time. you might try running the white and black wires directly to the battery... another thing I have noticed is bad contacts in the ignition switch... next time she doesn't want to start, try turning the key off and back on rapidly a few times.

originalbat ok, Slim, I didn't find your flowchart till I had already started my bike up however here are the stats I found.
1. battery voltage - 13.0 full charge
2. After idling for 10 min. 12.4v on battery (idling)
13.4v @ 5000 rpms
3. turned off bike and let sit for 10 min. - 12.4v on battery before trying to start
4. Surprisingly she started.
5. Idled 10 min. 12.4v
13.4v @ 5000 rpms
6. Letting her sit till 4:45 (my time). Then I'll go try to start her

before I tried to start her the first time I re-checked all connections coming from battery and r/r and sprayed with WD-40. Also took apart connections to junction box and sprayed with WD-40

slimvulcanrider fill out my flow chart when you start fresh... fill in every blank weather you feel its pertinent or not... That way I can help pin point your problem.

originalbat Battery has been load tested twice. Like i mentioned i drained the fuel tank to check the coils. So tomorrow i'll retry her. Battery charging so i can start fresh.
